Optimize weld strength, control heat distortion, and ensure robotic torch accessibility. Engineering rules for fillet leg sizing, groove bevel preparation, and joint fit-up under AWS D17.1 and D1.1 standards.
A common mistake by junior design engineers is specifying a 1/4" fillet weld on 1/8" sheet metal. Over-welding increases heat input exponentially, causing severe angular distortion without adding functional structural strength. Fillet leg length should never exceed the thickness of the thinner joining member.
Design fillet leg size ($w$) equal to the thinner material thickness ($T$). For robotic welding, provide a minimum 1.5" straight torch clearance on both sides of the vertical web.
Square butt joints are acceptable up to 0.125" thickness with 100% penetration. Above 0.125", laser cut a 60° V-groove with a 1/16" root face to guarantee complete fusion.
Ensure minimum lap overlap distance equals at least $3 imes T$ (or 1.0 inch minimum) to prevent joint rotation under tensile loading.
